New Actuator, Unexpected Calibration Issue

A replacement clutch actuator is bolted on, wiring plugged in — textbook install. But the AMT still throws a calibration code or shifts rough.

What actually happened? The new pushrod sits at a slightly different position. That shifts the magnet relative to the sensor. The sensor itself is fine — but the electrical "zero" no longer lines up with the physical zero. The ECU gets a signal saying "clutch is here," but the clutch is somewhere else. They're out of sync.

Our test makes sure the mechanical travel and electrical feedback stay on the same page. The ECU gets the real position, not a guess.

Technical Principle

Signal Accuracy Defines Control Precision

On the road, the pushrod never moves in a perfect straight line. Vibration and side loads make the magnet wobble. That creates small glitches or jumps in the feedback signal — not because the sensor is bad, but because the mechanical environment is interfering with the electrical reading.

To the driver, that feels like clutch delay or jerky shifts. We check the whole stroke: does the signal follow the movement smoothly from end to end? Any hesitation or drift in the middle gets caught before it becomes a customer complaint.

Verification Methods

Full-Stroke Signal Verification

Our test rig pushes the actuator from fully retracted to fully extended. We measure two things together: how far the pushrod actually moves, and what electrical signal the sensor reports back.

Binding in the seals? Slight misalignment causing a signal dip at mid-stroke? The test shows it right away. We're not chasing perfect numbers on paper. We're making sure that once this actuator is on a truck, the mechanical motion and feedback signal tell the same story. No calibration surprises. No workshop second-guessing.
